We Built our Dana 80 for the backcountry: lower gearing, TrueTrac locker for traction, custom ABS, and a rugged #yukongearandaxle diff cover. Ready for the long road ahead.
We’ve swapped in a Dana 80 rear axle to better match our build goals. With a wider range of gear ratios, multiple locker options, and a significantly stronger and more reliable parts network, it was the logical upgrade — especially to complement our front axle choice. (Details on the way)

After logging 10,000 miles in our DIY overland expedition truck, we’re taking a closer look at our transfer case choice—the NP205.
✅ What we love: rock-solid reliability, 2WD low range, and dependable 4x4 performance.
🤔 What we’d tweak: it can be a bit stubborn to shift, and the low range could be… lower.
Will we use the NP205 in our next build? Absolutely. 💯

Time to kick it into 4WD!
Reliable in-cab 4x4 control is a must, and this clean setup delivers just that.
We installed a JB Fab twin-stick cable shifter for precise control over the transfer case ⚙️. On the frame, we fabricated a custom mount 🛠️, and at the case itself, we machined adapters to interface cleanly with a pair of 12’ Mid West Control cables 🔩.
The result is a smooth, reliable shifting system—built to handle the abuse of remote travel and keep things simple when it counts.

Precision meets muscle 💪🔧
Mounting the NP205 transfer case meant dialing in strength, geometry, and reliability. We built a removable crossmember from thick-wall rectangular tubing and bushings, then suspended the transfer case in space at just the right rotation 🔩. Once everything was lined up in position, we simply connected the dots with the welder 🔥.
The result? A clean, robust mount that’ll hold true for years of hard use 🛠️💯

Moving our 12,700 lb expedition truck takes serious gear—so we tore down and rebuilt the NP205 transfer case ⚙️ to make sure it’s ready for the job. After a full clean 🧼 and inspection 🔍, we replaced the major bearings and seals, reassembled it, and got it back in action. Good to go for another 50 years 💪.
We added twin sticks from @northwestfab and a fresh set of @Timken bearings to keep things strong and reliable for the long haul.
